Technologies Optimize Sand Control
By Anderson Amaral HOUSTON–The challenges in controlling sand production are increasing as new field developments push into even deeper waters around the world. Understanding the reservoir is key to maximizing pay zone potential. Petrophysical evaluation, geomechanics and sand prediction are part of this process, but understanding the reservoir is not the only challenge. Operating companies and service providers are challenged constantly to improve, and sometimes reinvent, completion methods. Discovering new technologies to connect to the reservoir is now an endless race. These new technologies in field-proven applications, such as perforating systems, sand control screens, and gravel pack and frac pack systems, are pushing overall sand control completions into a new horizon. This approach has been applied successfully to deepwater wells in the past few years, and is now also being used in groundbreaking digital field developments. Maximizing conductivity from the reservoir, and actually enhancing the reservoir, are key to bringing global production to the much higher level it requires. Reinventing technologies, such as inflow control device (ICD) screens, and providing higher levels of stimulation services can help enhance the reservoir itself. New fluids, stimulation vessels and tool developments are used to enhance fracturing capabilities and maximize conductivity from the reservoir. But before talking about what is new, it is crucial to understand the requirements of these expanding markets. For deepwater field development, the elevated daily rig cost creates several restrictions. To minimize this issue, operating companies tend to focus on reducing risks, which requires not only good planning, but also correctly identifying the best suited completion type. The completion type can make the difference between an economical project development or a commercial failure. Therefore, more and more time is being invested in completion design and preparation for execution. The old saying, “Measure twice, but cut once,” was never more appropriate. The phrase “time is money” also can very well be synonymous with deepwater completions, where saving rig time is paramount to overall project economics. Consequently, “one-trip” and “interventionless” completions are the new buzzwords in the market. But would these approaches increase the overall completion risk? These contradictions of the deepwater market are being countered by operators and service companies with new methodologies and technologies. New Limits Technological developments are pushing today’s completion boundaries to new limits. The integrated approach of well completion mirrors a finely crafted watch; everything has to be just right. What about the production life of the well? With such high investments during the completion phase, it is a design prerequisite to increase well longevity and minimize workover needs. With that, three completion goals can be defined: risk management, reduced well construction time, and high productivity with enhanced well longevity. From all of the well completion products and services, including packers, flow control, subsurface safety systems, liner systems and well bore isolation devices, the sand control systems (including tubing-conveyed perforating and compatible drill-in and completion fluids) interact directly with the pay zone and can create a huge impact on a successful completion campaign. Sand control systems sit directly on top of the reservoir and can bring most of the completion products together into optimized pay zone solutions. As simple as it would appear to be by its definition (i.e., installing equipment or applying techniques to prevent reservoir sand from migrating into the well bore or near-well-bore area), a sand control system actually should take care of formation characteristics, well bore geometry, and installation capability related to operational limits while delivering a well free of skin, allowing production of hydrocarbons without sand in soft-formation wells. Several options are available to achieve this, including stand-alone screens, gravel packs, ICDs, and frac packs. These options can be used in a variety of well scenarios, such as open hole, cased hole, vertical and deviated or horizontal, in single or multiple zones, completed in steps with multiple trips or all-in-one, and with a single trip or fewer trips than usual. The formation sorting factor, or uniformity coefficient, can dictate the need for packing the annulus between the sand control screen and the well bore. Reservoir permeability and horizontal stress can indicate a need or even the possibility to improve connectivity and conductivity. Soft rocks can be fractured to increase connectivity. Frac packs are a common sand control treatment performed to stimulate oil and gas wells and increase formation connectivity and provide higher conductivity. Injecting fluids with sufficient pressure to exceed the formation minimum horizontal stress (using a viscous pad to create the required fracture geometry, filling the fracture with proppant-loaded slurry to provide a solid void-free annular pack between the casing and sand control screen annulus) will deliver a high-conductivity communication with a large area of formation. This frac pack treatment will bypass any damage that may exist in the near-well-bore area, since it prevents formation sand grains from flowing during production. Such fracture conductivity is the ratio of the fracture ability to carry flow versus the reservoir rock’s ability to feed the fracture. Therefore, knowledge of the specific formation and adjacent completed wells is critical for a good frac pack design. Frequently, however, the frac pack design is restricted by pumping limitations and the ability of service tools to protect themselves and the casing against erosion. Open-Hole Horizontal Wells Frac pack techniques can provide optimum productivity improvement in casedhole wells by improving well life through effective sand control, but for horizontal open-hole completions, the story goes to the other end of the line. Near-well-bore damage is usually not an issue in wells drilled and completed with a formationcompatible fluid. Thanks to the enhanced contact area with the reservoir, as long as filtrate invasion is controlled, a long horizontal well bore delivers a very low skin and extremely high production volume.
