Besides Japan’s effort, led by Toray, China plans to set up the world’s largest carbon-fiber production operation, with a capacity of 40 million pounds per year. That’s huge. Currently, the total global capacity for the most commonly used grade of carbon fiber is 100 million pounds per year. Gurit Group opened a test plant on the Isle of Wight in England to make carbon-fiber composite parts for the Aston Martin DBS, left. The plant makes a few thousand parts a year. Economies of scale Scaling up, says Warren, is one way to drive down cost. One millionpound production lines are an industry standard, but a 10 million-pound line can produce carbon fiber priced at about $7.85 per pound. Warren says the development of different feedstocks used to make carbon fiber would further cut the cost. Last year, Gurit Group, a manufacturer of carbon-fiber materials, opened a 20,000-square-foot test plant on the Isle of Wight in Britain to produce carbon-fiber composite parts for the Aston Martin DBS. Martin Starkey, Gurit’s development manager, says the company is working to improve productivity and is considering building a full-scale production plant, possibly in eastern Europe. “There’s a potentially large market for carbon fiber at these volumes in the high-end sports car and supercar markets,” he says. Productivity also could be greatly improved by shortening the 60 to 90 minutes it takes to mold and cure carbon-fiber composite parts. The Japanese carbon-fiber collaborative project involving Toray Industries and partners recently announced it has achieved a carbonfiber composite part cycle time of 10 minutes. Toray research scientist Koji Yamaguchi says the breakthrough could lead to the production of the first carbon-fiber composite parts on a high-volume, mass-production vehicle.
