Railway Track & Structures - October 2008 - (Page 25) Figure 3, top, illustrates the cross section of a standard ESW weld in process and Figure 4 shows a finished ESW rail weld. that were made under the IDEA program were analyzed to determine the weld process parameters needed to achieve the desired weld mechanical performance in the next phases. In Phase 2, recommendations resulting from Phase 1 were implemented, and welds were produced for testing to gauge weld performance improvement. At this time, Phase 2 is still in progress. Phase 3 will build on the advances made under Phase 2 and the welding process will continue to be refined. Under Phase 3, welds will be made and tested in the High Tonnage Loop at FAST. Weld improvements will continue in Phase 4 and revenue service testing will begin. Phase 1 analysis consisted of extensive sample sectioning and metallography of ESW rail welds, as well as failure analysis of welds previously tested in slow bend under the IDEA program. The results of the examination indicated that the weld microstructure was fully-pearlitic with the exception of some regions of martensite in certain critical locations. Additionally, lack of fusion at the base was contributing to reduced deflections in slow bends. Based on these results, the primary development recommendation from Phase 1 was to improve control of the weld thermal cycle through mold block design and targeted preheating. Phase 2 is currently implementing these changes and producing welds for testing.
