CAN IT BE SAVED?

COMMON SPRAY FOAM
ISSUES FROM PROCESSING
AND INSTALLATION

hen something's off with a
spray foam project, two critical questions may well follow: Was the
foam improperly processed? And can it
be saved?
If the answer to the first is "yes,"
the answer to the second depends on
how badly. Once foam is improperly processed and/or installed, it often can't
be fixed.
So how poor is the quality of that foam?
Henri Fennell, CSI/CDT, a consultant
who sees foam failure projects, considers proper assessment an important step
in any remediation project. First, the
actual ratio is established, and any other
installation issues are identified. If the
foam isn't fully reacted, for example, it

can't be saved. Improperly processed
or installed foam will probably have an
odor, shrinkage or both.
"If the foam is only unreacted in
one small area, just that area could
be removed and replaced," he said.
"This could occur in a localized area
if a drum ran empty, or if just one area
was sprayed too thick, possibly on a
south-facing roof on a hot day in a
140-degree attic."
But if a project is somewhere in
between, perhaps only marginally off
ratio with shrinkage but no odor, stopping the shrinkage and repairing the
cracks is possible. Whether it's cost
effective is another matter; that often
depends on the accessibility of the

marginal quality foam. Even properly
repairing a small area could cost an
installer several thousands of dollars,
including lost time and material.
Preventing these issues, then, is
the best solution. That begins with an
understanding that there really are
only two potential causes of spray foam
issues: the way the foam was processed
and the way the foam was installed.
Processing covers the combining of
two separate raw materials (isocyanate and polyol resin) and producing
spray polyurethane foam at the gun.
Installation covers everything after the
trigger is pulled, including proper preparation of the substrate and ambient
conditions. A lack of careful attention
to detail at any point can mean costly
quality problems, project delays when
the job must be redone, and potential
bodily harm.
Processing issues account for about
85 percent of foam failures Fennell
sees, and installation issues account
for the remaining 15 percent. Proper
processing means ensuring the
chemicals are shipped and stored at
proper temperatures; preconditioned
for proper temperatures and chemical
uniformity; transferred to the proportioner at the right temperature, volume
and pressure; and pumped to the gun
at the proper pressure, temperature
and ratio.
One of the most common problems,
he said, is when the chemicals arrive
in the wrong condition. Consider, for
