Bakery building air flow costs money

Bakers frequently retrofit existing buildings as bakeries and modify equipment or add lines in existing bakeries. Consideration of the building’s overall air flow impacts food safety and energy costs. In this article, Scott Houtz of Air Management Technologies, Inc., New Columbia, Pa., and I discuss what to look for in the bakery and how to solve some of the most common air flow problems. Bakeries should have positive pressure in the building for food safety and good sanitation. Proof boxes should operate as close to a neutral air flow as

open based on pressure differential. In winter the gravity damper may open unnecessarily because of the pressure differential releasing warm air to the outside. Positive pressure in the bakery is compromised and energy lost. The alternative is a motorized damper with a positive close off; when the fan is not running the damper is shut. A person may control the fan to release heat in warm weather and control heat loss in winter; both actions preserve the positive pressure in the bakery and save energy. On down days, exhaust fans should be off and the amount of makeup air

are located near sewage treatment plants or vehicle exhaust from major highways. Filtration of makeup air is good but restricts air flow. Mr. Houtz: Yes, and if air flow is not balanced, outside air including contaminants such as molds and bacteria will come in through plant and dock doors. The best solution is to automate the building’s ventilation system. Direct fired, variable frequency motor, makeup air units are the most efficient. Filters are best maintained by automatically measuring the pressure drop across the filter. People doors are a challenge. People prop doors open inviting cooler air, microbes, insects and villains. Blown down air for entrances and screens keep out insects but must have a negative impact in maintaining positive air pressure in the bakery. Anne, this is a real problem. If the bakery has negative pressure, air will be drawn through the blown air of the door. Dr. Giesecke: Let’s add that the dock door air should be as close to neutral or slightly positive for food safety and energy savings. Infrared heaters in dock areas are not a good solution. The heaters can overheat bread, impacting product quality. Positive pressure is the key; no heating system will work if the area has a negative pressure. Mr. Houtz: A better and inexpensive solution is to install or repair door seals. For people comfort, the size of the ventilation system is based on internal heat sources, such as equipment, people, motor loads, heat gains through building walls and ceilings. Building walls and ceilings are also responsible for heat loss. Anne, one of the most efficient controllers is the 80-20 unit that recycles some plant air during non-operational periods, saving energy. Dr. Giesecke: This article suggests that all the air handling systems need to operate in concert for equipment to run properly and to maintain positive pressure in the bakery. And, that annual energy savings may be in the hundreds of thousands of dollars, especially in geographic areas with below freezing temperatures. MBN

The bakeries should operate at ambient temperatures that meet worker safety and comfort requirements. Temperatures vary throughout a bakery. In a hypothetical example the dough makeup area is 75°F (24°C) and the dough in the mixer is 65°F (18°C). The proof box operates at 90°F (32°C) and the oven at 400°F (204°C). The cooling area is 75° to 80°F (24° to 27°C). The bread is 90°F (32°C) when it is packaged. Temperatures at loading docks and people doors may vary. Dr. Giesecke: When you go through a bakery to evaluate the overall air flow what do you look for? Mr. Houtz: The ceiling fans and wall vents are critical. Many buildings have gravity dampers on fans that

decreased to save energy. Equipment failure also warrants a check of the bakery air flow. Dr. Giesecke: Where should makeup air vents and exhaust fans be located? Mr. Houtz: Exhaust fans should be placed in high heat areas but not where debris could fall into a product zone or draw heat from the equipment. Combustion air for the oven is normally drawn from inside the plant. The goal is always to strive for even plant pressurization. Makeup air units and supply fans should be placed in areas of high occupant density and not directly above product zones. When outside temperatures are below 60°F (16°C), makeup air may need to be heated to keep positive pressure in the building and prevent condensation. Dr. Giesecke: Many bakeries
